What Are the Pros and Cons of Roller Mills for Sulfur Processing

Roller mills (also known as roller grinding mills) use compression and gentle shear force between rotating rollers and a stationary grinding track to reduce material size. Unlike hammer mills that rely on high-speed impact, roller mills apply gradual squeezing force, which makes them an alternative candidate for sulfur grinding. However, elemental sulfur’s unique properties — low melting point, electrostatic tendency, and sulfur dust explosion risk — create specific advantages and limitations when roller mills are used in sulfur powder production.

Pros of Roller Mills for Sulfur Processing

  1. Low heat generation during grinding
The core advantage of roller mills is compression grinding instead of violent impact. Frictional heat is much lower compared to hammer mills or pin mills. This significantly reduces the risk of sulfur melting, sticking, caking, or softening inside the grinding chamber. It is a critical benefit for sulfur, which melts at approximately 115°C and easily adheres to rotor parts under high heat.
  2. Stable particle size distribution for medium-fine powder
Roller mills deliver more consistent PSD than conventional hammer mills. Fineness can be adjusted by modifying roller pressure, rotational speed, and classifier parameters. For medium-fine sulfur powder applications, the finished product has better flowability and fewer oversized coarse particles, which meets requirements for rubber vulcanization and general chemical formulations.
  3. Lower noise and less mechanical wear
No high-speed hammer striking exists in the grinding cavity. Wear parts have longer service life, and operational noise is reduced. Maintenance frequency and spare part consumption are lower than impact mills for continuous sulfur processing.
  4. Good adaptability for soft and brittle materials
Sulfur lumps are brittle and soft. Compression crushing works naturally on sulfur feedstock. Roller mills can handle bulk sulfur blocks after simple pre-crushing, reducing the burden on front-end primary crushing equipment.
  5. Easier to integrate into inert gas protection systems
The closed grinding chamber structure of vertical roller mills can be retrofitted for nitrogen closed-loop circulation. It is feasible to install oxygen monitoring, static elimination and explosion venting devices to control oxygen concentration below the safety threshold for sulfur dust processing.

Cons of Roller Mills for Sulfur Processing

  1. Limited ability to produce ultra-fine sulfur powder
Roller mills excel at medium fineness. When targeting ultra-fine sulfur powder (D97 < 10 μm), grinding efficiency drops sharply. Roller pressure cannot break sulfur particles down to very fine sizes economically. For battery-grade ultra-fine sulfur materials, roller mills usually cannot reach the required fineness directly.
  2. Risk of material compaction and agglomeration
Sulfur is soft and plastic under pressure. Excessive roller compression may squeeze sulfur into dense flakes or compacted cakes. These agglomerates are hard to disperse and may block the classifier or discharge pipeline, affecting continuous running stability.
  3. Large footprint and high capital investment
Industrial vertical roller mills have a large overall structure. Floor space requirement is higher than many impact mills. The initial equipment investment and foundation construction cost are relatively high for small or pilot sulfur production lines.
  4. Sensitivity to feed impurity and feed size fluctuation
Hard impurities mixed in sulfur lumps (stones, metal fragments) will scratch rollers and grinding tables, causing permanent damage. Feed size inconsistency directly influences grinding stability. Strict pre-screening and iron removal must be arranged before feeding into the roller mill.
  5. Static and explosion hazards still exist
Although heat generation is lower, sulfur powder friction between rollers and liners still produces static electricity. Fine sulfur dust suspended in the grinding chamber remains explosive in an oxygen-rich environment. A standalone roller mill without nitrogen inerting, static elimination and explosion protection is not safe for fine sulfur grinding.

Suitable Application Scenarios

Roller mills are a good choice for medium-fine sulfur powder production, such as sulfur powder for agricultural and ordinary rubber additives, when equipped with closed-loop nitrogen protection and dust explosion mitigation systems.

They are not preferred as the main grinding unit for lithium-sulfur battery ultra-fine sulfur powder, where narrow PSD and submicron / low-micron fineness are mandatory. In those high-end scenarios, inert gas protected air classifier mills are more commonly selected.

Roller mills stand out for sulfur processing mainly because of low heat generation and stable medium-fine particle output. Their biggest drawbacks are limited ultra-fine grinding capacity, potential sulfur compaction risk, higher upfront cost and strict feed purity requirements. Safety modification including inert gas protection and static control is still mandatory regardless of the low-heat feature.
