How To Design A Nitrogen Generation System For Sulfur Milling

Closed-loop sulfur ultra-fine grinding requires continuous inert nitrogen to suppress sulfur dust explosion. The nitrogen generation system is not a standalone PSA or membrane unit; it must be tightly matched to the mill’s gas leakage rate, loop purge demand, operating pressure, oxygen safety limit (<2 vol%), and explosion-proof requirements. Poorly sized nitrogen supply leads to frequent oxygen spikes, insufficient pressure hold, excessive nitrogen waste, or unsafe shutdowns. This article outlines the step-by-step design workflow, equipment selection, safety interlocks, layout considerations and sizing rules for nitrogen generation for sulfur milling closed-loop systems.

1. Define Core Design Input Parameters

Before selecting nitrogen generator type, collect the process baseline data from the sulfur grinding circuit:

  1. Total nitrogen makeup flow rate: Equals the sum of steady system leakage + controlled loop purge flow.
    • Leakage: based on equipment sealing quality; typical closed-loop sulfur mill leakage: 5–15 Nm³/h.
    • Purge flow: small continuous bleed to remove oxygen accumulated by air infiltration; normally 3–10 Nm³/h.
    • Spare margin: add 20–30% capacity reserve for startup, pressure holding test, unexpected seal degradation and peak transient demand.
  2. Required nitrogen purity: ≥99.5% N₂ recommended for sulfur inerting. Oxygen content in supplied nitrogen must be ≤0.5 vol%. Higher purity reduces purge load.
  3. Supply pressure: Generator outlet pressure should be 0.6–0.8 MPa gauge, after pressure reduction to match the mill loop setpoint (+2 ~ +5 kPa gauge in grinding chamber).
  4. Ambient conditions: workshop temperature, altitude, cooling water availability, dust and explosion zone classification.
  5. Safety constraints: ATEX / dust explosion proof requirements, grounding, gas detection for nitrogen hypoxia risk.

Design rule: The nitrogen generator only compensates net gas loss; the bulk circulating gas comes from the closed-loop recovery fan, not the nitrogen generator.

2. Select Nitrogen Generation Technology

Two mainstream on-site nitrogen production technologies for sulfur mills: PSA (Pressure Swing Adsorption) and membrane nitrogen generator. Liquid nitrogen tanker backup is highly recommended as emergency standby.

PSA Nitrogen Generator (Preferred for sulfur milling)

  • Advantages: stable high purity (99.5%+), flexible flow adjustment, lower long-term operating cost for continuous 24h sulfur grinding.
  • Limitations: requires high-quality dry, oil-free compressed air; periodic carbon molecular sieve inspection.
  • Application: Most full-time closed-loop sulfur powder production lines adopt PSA.

Membrane Nitrogen Generator

  • Advantages: fewer moving parts, compact, low maintenance.
  • Limitations: purity drops significantly at higher flow; usually suitable for small lines or standby use only. Not recommended when strict O₂ < 0.5% feed gas is required.

LN₂ Liquid Nitrogen Backup Tank

Mandatory safety recommendation. If PSA trips offline, liquid nitrogen vaporizer instantly supplies nitrogen to maintain inert atmosphere, prevent oxygen surge and trigger controlled shutdown.

3. Compressed Air Pre-Treatment Package (Critical for PSA Life)

PSA carbon molecular sieve is easily damaged by oil, water and fine dust in compressed air. The pre-treatment train includes:

  1. Screw air compressor (oil-free type preferred; oil carryover will ruin sieve and contaminate sulfur process)
  2. Refrigerated dryer + activated carbon oil remover + fine filters
  3. Buffer air receiver tank to stabilize inlet pressure to PSA unit
All air piping must be stainless steel or anti-corrosion carbon steel, with drain valves and condensate monitoring.

4. Process Piping, Pressure Regulation & Distribution Design

  1. Pressure reduction station: Multi-stage pressure reduction. High pressure N₂ from generator passes through pressure regulators with relief valves, reducing down to low pressure for the grinding loop. Install two redundant pressure transmitters.
  2. Flow meter: Install mass flow meter on nitrogen makeup line to continuously record consumption for leak trending.
  3. Valve configuration:
    • Automatic makeup control valve: PID control linked to mill chamber pressure signal (+2 ~ +5 kPa). Opens when pressure falls below setpoint.
    • Manual isolation valves for maintenance.
    • Relief valve to protect downstream low-pressure nitrogen piping from overpressure.
  4. Material selection: 304 stainless steel for nitrogen distribution piping. Avoid carbon steel where condensation may form rust particles entering the sulfur loop.
  5. Branch design: Separate supply points for mill chamber standby blanketing, pressure holding test and emergency purge.

5. Monitoring, Instrumentation and DCS Interlock Design

The nitrogen generation system must be integrated into the sulfur mill’s main DCS safety system:

  • Nitrogen generator outlet oxygen analyzer: monitors product nitrogen purity; triggers alarm if purity drifts below specification.
  • Pressure transmitters at generator outlet and at mill chamber.
  • Nitrogen makeup mass flow transmitter.
  • Low air pressure interlock: trip PSA and switch over to LN₂ backup if compressed air supply fails.
  • Generator fault alarm: feed fault signal to main mill control system.
  • Logic sequence:
    1. Mill chamber pressure < +2 kPa → open N₂ makeup valve
    2. Nitrogen generator fault → auto switch to liquid nitrogen backup
    3. If both PSA and LN₂ supply fail, trigger pre-alarm, reduce feed and prepare for safe shutdown.

6. Safety & Explosion-Proof Design

  • The nitrogen generation room should be well ventilated with fixed ambient oxygen detectors, to warn of nitrogen leakage and hypoxia hazard.
  • All motors, sensors and local control boxes in classified dust zones must meet explosion-proof standards.
  • Full equipment and pipe grounding for static dissipation.
  • Burst discs and relief vents routed to safe outdoor locations.
  • Lockout-tagout isolation points for maintenance.
  • Prevent cross-contamination: nitrogen piping must never connect with compressed air lines; check valve installation to stop reverse flow.

7. Layout & Installation Considerations

  • Locate nitrogen generator in a separate well-ventilated room away from the sulfur grinding building if possible, to avoid sulfur dust fouling the air pre-treatment filters.
  • LN₂ tank area requires safety railing, spill containment and vaporizer with frost protection.
  • Keep piping runs short between nitrogen supply station and mill to minimize pressure drop and nitrogen leakage points.
  • Reserve maintenance space for filter replacement, sieve inspection and valve servicing.

8. Commissioning & Validation Steps

  1. Pressure hold leak test for all nitrogen supply piping before connecting to sulfur mill.
  2. Calibrate oxygen, pressure and flow instruments.
  3. Test auto-switchover between PSA generator and LN₂ backup.
  4. Simulate nitrogen supply failure to verify interlock response.
  5. Run standby blanketing test at +1 ~ +2 kPa.
  6. Record baseline nitrogen consumption as reference for future leak diagnosis.

9. Operation & Maintenance Design

  • Schedule periodic filter replacement for air pre-treatment.
  • Quarterly calibration of oxygen and pressure sensors.
  • Annual inspection of PSA molecular sieve condition.
  • Regular LN₂ level monitoring for backup tank.
  • Build trend logs for nitrogen flow, purity and mill pressure, to detect rising system leakage early.

Designing a nitrogen generation system for sulfur milling is not only sizing the nitrogen generator, but integrating gas production, pre-treatment, pressure regulation, backup supply and safety interlocks into the closed-loop grinding circuit. PSA nitrogen generator with liquid nitrogen emergency backup is the preferred configuration. The design must be sized for the total nitrogen makeup demand (leakage + controlled purge), maintain nitrogen purity ≥99.5%, and tightly interlock with the mill’s pressure and oxygen monitoring. Proper pre-treatment, explosion-proof construction and leak testing are essential to guarantee stable inert protection and avoid sulfur dust explosion risk.
